Stitch Types That Carry the Load
Not every stitch behaves the same under load. A lockstitch, type 301, uses two threads and locks in the middle. It is strong and flat, but it has low elongation. On low-stretch denim, 301 works well for topstitching and details. A chainstitch, type 401, uses one needle thread and one looper thread. It has more stretch and is common on inseams and hems. Thread choice is not a place to save pennies. Most denim seams use core-spun polyester or polyester-cotton thread. Core-spun thread has a polyester core for strength and a wrapped fiber for heat resistance. A common size for heavy denim is 40/2 or 30/2, but the right size depends on needle size and stitch density. A size 100/16 or 110/18 needle can handle 12 to 14 oz denim without cutting the yarn. Tension is the quiet killer. If needle tension is too high, the thread weakens. If too low, loops appear. Every bulk run should check tension at the start, middle, and end of the shift. Small drift creates big rework.
Reinforcing the Points That Tear First
Some areas need more than a standard seam. Back pocket corners take repeated stress from wallets and hands. A short bar tack may look neat but can pull through denim. A longer bar tack with more stitches spreads the load. Belt loops need bar tacks at both ends. The crotch is another high-stress zone. A reinforced crotch seam with a double row of stitching or a safety stitch can reduce blowouts. Rivets can help pocket corners, but they are not a replacement for good stitching.
Bulk Consistency Is a Sewing Problem
A sample sewn by a senior operator can hide weak settings. Bulk orders run across multiple machines, shifts, and operators. Consistency becomes the real challenge. Factories need written sewing specifications, not verbal instructions. Those specs should list stitch type, stitches per inch, thread size, needle size, seam allowance, and reinforcement length. Denim weight changes everything. Lightweight 8 to 10 oz denim can use smaller needles and finer thread. Midweight 11 to 13 oz denim is more forgiving. Heavyweight 14 oz and above needs larger needles, longer bar tacks, and careful machine setup. Wash treatments add another variable. Stone wash, acid wash, and enzyme wash soften fabric and can weaken seams. A seam that passes raw denim testing may fail after a heavy wash. Bulk orders should test after the actual wash, not before.
